In the heart of Camp Verde, Arizona, where the dusty earth whispered secrets of the past, Cabot Guns embarked on an extraordinary journey—a quest to create the deepest expression of craftsmanship in the form of a 1911 pistol. Our mission – to take part in the ancient magic of steelmaking, crafting dirt into damascus, a lost art practiced by only a select few on our planet.
Months earlier, Rob Bianchin had learned of Ray Rybar, a master artisan whose skills echoed those of the legendary swordsmiths of Japan. He had the rare knowledge of transforming iron ore-rich dirt into Tamahagane, the steel used to forge Samurai swords. In a world dominated by industrial steel production, where metallurgists churn out material by the ton, Ray stood as a guardian of an age-old craft that few could replicate. It felt as if we were stepping into a time machine, witnessing history unfold before our eyes. It was our privilege to take part in this art, and to document it all for you to experience as well, in our Dirt to Damascus Documentary.
Our adventure began at the banks of a meandering stream, where the sun shimmered on the surface, inviting us to sift through its depths. Armed with gold pans, we gathered handfuls of dirt, rich with iron ore, from the creek beds and dry hinterlands. It was a sacred act, connecting us to the earth. As we watched Ray, it was like witnessing an ancient magic trick; he meticulously transformed that unassuming dirt into a glowing “button” through a crucible process. The air was thick with anticipation as the raw materials morphed under Ray’s deft hands.
What followed was an intricate dance of fire and skill. Ray introduced carbon content through a process known as puddling, working the material over and over, each fold revealing the delicate patterns that would define our creation. The beautiful Damascus design that emerged was a testament to the labor and love woven into every step. A second billet was crafted for the grips, each piece a unique work of art that echoed the rugged origins of its birth.
The act of steelmaking was akin to alchemy, a miracle of transformation that would resonate through history. It was sobering to realize that this knowledge, once common, had become a rarity. The ability to forge a weapon—a knife, a tool—from the earth in just three days had been lost to time. Yet here we were, a handful of dirt in hand, ready to breathe life into our own legacy, with a Cabot Guns 1911.
As the final pieces came together, our 1911 emerged in breathtaking brilliance, finished with a mirror polish that contrasted starkly against its rugged origins. This was not merely a gun; it was a culmination of history, an ultimate transformation of earth and fire into an instrument of precision. Nothing like this had been attempted before, and the thrill of that realization ignited a fire within us.
This work of functional art has been artfully finished in stunning quarter-sawn American sycamore museum quality cases hand built by our friend Steven Parker. The wood is dyed in a rich medium brown to bring out the character and depth of the grain, with a darker dye on the inside of the case to create contrast with the Damascus steel of our pistol.
The act of creating this pistol was not just a craft; it was a narrative woven into the very fabric of humanity. Steel had shaped civilizations, its secrets elevating societies and determining the fates of families. In that moment, as the sun dipped below the horizon, we understood that our journey was a testament to the enduring power of knowledge—a bridge between the ancient and the modern, a story etched in steel.
